Foam board is a rigid paper-faced foam panel — stiff, light, and smooth, built for indoor display. Coroplast is corrugated plastic, the fluted material lawn signs are made from — lighter, flexible, and waterproof. The short version: foam board looks better indoors, coroplast survives outdoors.
Coroplast. It's plastic through and through, so rain and humidity don't affect it, and the flutes let it take wind without tearing. Foam board has a paper face over a foam core — one good rain and the face separates and the panel warps, so it should stay indoors.
18×24 inches is the standard and it's standard for a reason — it's the smallest size that stays readable from a car at normal street speed. Go larger only if the sign sits well back from the road.
